RonR - I knsupported certainly try your suggestion of copying and reformatting the boot partition. It would simply not read and write SD cards reliably. YMMV You might want to take a look at image-backup. It will create full backups that are shrunk to conserve space unnsupported the first time they're run after being restored. Rable have a cron job that runs an incremental backup at 4am daily, ensuring I always have a current backup. You could have it run more often, if necessary, as it runs in the background and typically completes very quickly.
I'm starting to think I may have screwed this up myself. This seemed to work well and I reduced the main partition to around 60GB. I later expanded it back to full size from within RetroPie.
